Overmolding & Insert Molding Vietnam

Overmolding bonds a second resin layer directly over a molded substrate — adding grip surfaces, IP67 seals, and soft-touch finishes without adhesives or secondary assembly steps. Insert injection molding encapsulates brass threaded inserts, stainless steel pins, and stamped contacts inside a single shot, eliminating post-mold heat-stake operations entirely.

Both processes run at our Bình Chánh District facility in Ho Chi Minh City. T1 first article in 15–25 working days. DFM report within 48 hours of confirmed drawing package. Section 301 tariff-free to the US.

Overmolding vs Insert Molding vs Two-Shot — Which Process Fits Your Part?

Three processes routinely grouped together. The engineering differences determine mold cost, tooling lead time, and minimum viable volume.

Overmolding
Substrate is molded first (or buyer-supplied), then a second shot bonds over it via chemical adhesion and mechanical interlock at the interface. Used for: grip surfaces, vibration damping, IP67 seals, soft-touch housings, ergonomic handles. Substrate and overmold resin must be chemically compatible — TPE/TPU over ABS or PC is standard. PP requires mechanical interlock design due to low surface energy.

Insert Injection Molding
Metal inserts — brass threaded inserts, SS pins, Al bushings, stamped contacts — are placed in the mold cavity before injection. Resin flows around and locks them in a single shot. Used for: threaded connections, electrical contacts, structural metal-to-plastic assemblies. Eliminates post-mold heat-stake or press-fit operations. Insert location tolerance: ±0.05mm typical, ±0.03mm with jig-assist.

Two-Shot (2K) Molding
Two resins injected in a single machine cycle using a rotating or sliding mold — no manual handling between shots. Lower per-part cost at high volume (>50K pcs/year). Requires a 2K-capable press and substantially higher tooling investment. Not recommended for prototypes or programs under 30K pcs — standard overmolding delivers better total economics below that threshold.

Overmolding Specifications & Proven Material Combinations

Resin selection is the first engineering decision. Overmold wall thickness, gate position relative to the bonding zone, and mold temperature delta between substrate and overmold cavities all control bond strength — these are fixed at DFM stage, not adjusted during trial.

Insert Injection Molding Specifications

Insert placement is controlled by mold pin geometry, not operator skill. Each insert cavity uses a locating pin sized to H7/p6 fit against the insert bore. For volumes above 5,000 pcs a placement jig is fabricated. Insert location is measured 100% on FAI parts and sampled per AQL every production batch.

What Engineers Ask Before Placing a Mold Order

Problem 01

Will the overmold bond delaminate in the field?

Delamination has two root causes: material incompatibility or mold temperature control failure. We select resin pairs from validated compatibility data and hold substrate mold temperature 10–15°C above the overmold softening range to ensure diffusion bonding at the interface. If the part will see thermal cycling or UV exposure, declare it at DFM stage — resin selection changes. T1 FAI includes peel test results on every overmold order.

Problem 02

Is insert molding cheaper than post-mold heat-stake at volume?

Tooling cost is higher — mold design is more complex. Per-part cost at volume is lower: no secondary operation, no operator variable in placement force. Break-even sits around 5,000–8,000 pcs depending on insert count. For runs under 500 pcs, post-mold heat-stake is more economical. We model both options in the DFM report. See our prototype mold Vietnam page for low-volume tooling.

Problem 03

Can you mold FDA-compliant materials for medical components?

Yes. We run medical-grade resins with FDA 21 CFR compliance documentation — PC, ABS, TPU, PP, and LSR grades. Material certificates are included with every lot. For Class II device programs we can coordinate third-party biocompatibility testing. Specify device classification at RFQ stage. Full detail on our medical injection molding Vietnam page — overmolding TPU/PC grips for device housings is a common program type.

Problem 04

How is IP protected on mold designs?

NDA before any drawing is reviewed — no exceptions. Mold designs remain buyer property. CAD files stored on segregated servers, not shared with subcontractors. Molds registered under buyer name in our tooling log and returned or destroyed on written request. We do not run the same mold for a second buyer under any circumstance. Tooling ownership transfers to buyer on full payment — no volume minimums attached.

Overmolding & Insert Molding — Frequently Asked Questions

What minimum wall thickness is required for the overmold layer?
Minimum 1.5mm. Recommended 2–4mm for TPE/TPU over a rigid substrate. Below 1.5mm the overmold layer cools unevenly, bond strength drops, and sink marks appear on the substrate face opposite the overmold. If your design forces thinner sections, mechanical interlock features — undercuts, through-holes, surface texture — compensate for reduced chemical bond area. This is reviewed and flagged in the DFM report before any steel is cut.

Can buyer-supplied substrates be used for overmolding?
Yes. Buyer-supplied substrates are accepted. Requirements: protective packaging, no oil contamination on bonding surfaces, dimensional report from your supplier attached. We inspect incoming substrates before overmolding begins. If substrate dimensions fall outside our mold locating tolerance we stop and notify immediately — we do not run parts that will produce scrap.

What is the difference between overmolding and two-shot molding in practice?
Overmolding uses two separate molds and two machine cycles — the substrate is molded, ejected, transferred to the overmold tool, then the second shot runs. Two-shot uses one mold with a rotating mechanism and injects both materials in a single machine cycle. Two-shot has lower per-part cost at high volume but requires a dedicated 2K press and more expensive tooling. For most programs under 50,000 pcs per year, standard overmolding returns better total program economics. We will recommend the right process for your volume at the DFM stage.

What colors are available for the overmold layer?
Standard: black, grey, and clear. Custom RAL or Pantone: available with 3–5 kg minimum masterbatch order, adds 5–7 days to lead time for color compounding. Transparent TPU over PC is possible — specify haze requirement per ASTM D1003 at RFQ stage if optical clarity matters.

Do you support insert molding for PCB housings and electrical connectors?
Yes. Stamped contacts, terminal pins, and lead frames are standard insert types. For PCB housings with press-fit contacts we review contact geometry at DFM stage to set gate-to-contact clearance and resin flow direction. Contact flatness post-molding is measured in the FAI report. Buyer supplies contacts; we perform incoming inspection on arrival before any run begins.

Who owns the tooling after production ends?
You do. Mold ownership transfers to the buyer upon full payment of the tooling invoice. The mold remains in our facility during the active production relationship. If you wish to move it, we pack and ship with full documentation of the tool’s condition. There are no retention clauses or volume minimums that affect ownership transfer.
